Steel vs Iron Doors: Why the Difference Matters More Than You Think

I need to say something that might make me unpopular in certain circles, but it’s the truth: most “iron” doors being sold in DFW are a marketing story wrapped around a metallurgy problem. And I’ve watched multiple companies selling those doors go bankrupt over the past few years — most recently two DFW iron door companies that folded in the last 18 months.
The difference between steel and iron isn’t semantics. It’s chemistry, manufacturing process, and real-world performance. And if you’re spending $5,000 to $15,000 on a custom entry door, you should know which one you’re actually buying.
Cold-Rolled 10-Gauge Steel: What It Actually Is
Cold-rolled steel starts as hot-rolled steel that goes through an additional processing step — it’s passed through rollers at room temperature, which compresses the grain structure of the metal. The result is steel that’s about 20% stronger than hot-rolled, with tighter dimensional tolerances and a smoother surface finish.
10-gauge refers to the thickness: 0.1345 inches, or just under 1/8 inch. That’s roughly 40% thicker than the 16-gauge steel used in most off-the-shelf doors from big-box retailers.
When we build a door from 10-gauge cold-rolled steel, we’re working with a material that holds its shape perfectly, resists dents, and takes a powder-coat finish with a depth that thinner or rougher materials simply can’t match.
Hot-Rolled Iron: The "Iron Door" Story
Here’s where it gets murky. Most “iron doors” sold in the DFW market are actually made from hot-rolled mild steel — not true wrought iron at all. The word “iron” is being used as a marketing term for the black, heavy look, not as a metallurgical description.
True wrought iron is a low-carbon iron alloy with fibrous slag inclusions. It’s beautiful stuff — I appreciate it as a craftsman. But it’s also expensive, labor-intensive, and almost nobody in the door industry is actually using it at scale.
What you’re getting when you buy an “iron door” is typically hot-rolled steel that’s been fabricated and finished to look like traditional ironwork. Hot-rolled steel has a rougher surface finish, looser dimensional tolerances, and is about 20% weaker than the same gauge in cold-rolled.
Why the Manufacturing Process Determines Door Quality
Cold-rolling isn’t just cosmetic. The compression at room temperature realigns the crystalline structure of the steel, increasing both tensile strength and yield strength. For a door that’s 8 feet tall, weighs 250 pounds, and swings on hinges thousands of times, that extra strength translates directly to long-term performance.
Hot-rolled material has mill scale on the surface — a flaky oxide layer that has to be removed before finishing. Even after removal, the underlying surface is rougher, which means the powder-coat or paint finish doesn’t adhere as uniformly.
I’ve seen “iron” doors where the finish started failing at the edges after 3-5 years because the substrate wasn’t smooth enough for proper coating adhesion.
The Bankruptcy Pattern in DFW Iron Door Companies
I’m not going to name names, but if you’ve been shopping for doors in DFW for more than a year, you’ve probably noticed that several showrooms have disappeared. The pattern is the same every time: sell doors on the “iron” story, compete on price, cut corners on the metallurgy, and eventually the warranty claims and reputation damage catch up.
When a door company builds with cold-rolled 10-gauge steel, the material cost is higher upfront but the warranty cost over time is nearly zero. When a company builds with hot-rolled material to hit a lower price point, the opposite happens — low upfront cost, escalating warranty claims, and a business model that eventually collapses under its own weight.
Which One Should You Buy for Your DFW Home?
If you want a door that lasts 30+ years, buy cold-rolled 10-gauge steel from a manufacturer that owns its factories and controls the process from raw material to finished product.
If the word “iron” is being used as a style descriptor — “that black, heavy, Old World look” — that’s fine. I use it that way myself sometimes. But if “iron” is being used to describe the metallurgy, ask for a spec sheet. Ask what gauge. Ask whether it’s cold-rolled or hot-rolled. Ask where it’s manufactured.
